Due to the nature of their business, Prototek was having difficulty with same day to one week turn times. Tight deliveries from their qualified outside process vendors were becoming more difficult, and they were running out of capacity for the increased volume of prototypes. Decreased quality and extended lead-times are inevitable when dealing with vendors, so Prototek started in-house powder coating, painting, silk screening, plating, and anodizing operations. The Amada LC-C1 is the ultimate punch and laser combo, providing flexibility without compromise. A 2.5 kW laser oscillator provides speed, and a vacuum integrated into the turret to remove slugs allows for rapidity and punching geometry 50% smaller than a standard punch press. It has four built in tapping heads, three forming stations, and also countersinks holes.


"Prototek was operating three shifts for punching and laser cutting, which were running at 90% capacity. It was three months ago now we installed the LC-C1, and it has made a tremendous difference in our turn times. We had six employees working in our secondaries department countersinking and tapping, but now four of those employees have moved on to more specialized fields. Since incorporating the LC-C1, Prototek's sales have increased by another 15%. Additionally, we are now running only 2 shifts in the laser, punch, and laser/punch combo departments at 80% capacity! The LC-C1 is the perfect prototype manufacturing cell for Prototek."

“How does Laminated Object Manufacturing Work? The LMO is used to manufacture 3 – D objects that are cut on the basis of the geometrical data that is available with the system. The laser that is used in the LMO is a carbon dioxide laser that is capable of creating cross sections of 3 – D objects successively, from layers of foil, usually paper. The back of the 3 – D object that is created has a polyethylene coating on it.


The computer with the help of which the LMO runs, has the ability to slice a solid 3 – D model into 2 – D cross sections that are thin. Every cross section would have a thickness that is equivalent to the thickness of each of the materials that is used for the process of prototyping.”

About the Author

Trained as a musician, Bill Buxton began using computers over thirty years ago in his art. This early experience, both in the studio an on stage, helped develop a deep appreciation of both the positive and negative aspects of technology and its impact. This increasingly drew him into both design and research, with a very strong emphasis on interaction and the human aspects of technology. He first came to prominence for his work at the University of Toronto on digital musical instruments and the novel interfaces that they employed. This work in the late 70s gained the attention of Xerox PARC, where Buxton participated in pioneering work in collaborative work, interaction techniques and ubiquitous computing. He then went on to become Chief Scientist of SGI and Alias|Wavefront, where he had the opportunity to work with some of the top film makers and industrial designers in the world. He is now a principal researcher at Microsoft Corp., where he splits his time between research and helping make design a fundamental pillar of the corporate culture.

Adafruit Raspberry Pi Prototyping Plate Kit



Now that you've finally got your hands on a Raspberry Pi® , you're probably itching to make some fun embedded computer projects with it. What you need is an add on prototyping Pi Plate from Adafruit, which can snap onto the Pi PCB (and is removable later if you wish) and gives you all sorts of prototyping goodness to make building on top of the Pi super easy. We added lots of basic but essential goodies. First up, there's a big prototyping area, half of which is 'breadboard' style and half of which is 'perfboard' style so you can wire up DIP chips, sensors, and the like.


Along the edges of the proto area, all the GPIO/I2C/SPI and power pins are broken out to 0.1" stips so you can easily connect to them. On the edges of the prototyping area, all of the breakout pins are also connected to labeled 3.5mm screw-terminal blocks. This makes it easy to semi-permanently wire in sensors, LEDs, etc. There's also a 4-block terminal block broken out to 0.1" pads for general non-GPIO wiring. Gemini Combines Traditional Skills And Rapid Prototyping



One of the UK’s leading product design and development companies, Gemini Prototyping, has recently completed the construction of a unique 1/5th scale model of the Sabre hybrid air breathing rocket engine, which is being developed for use on the Skylon spaceplane.  The project was unusual as it required a blend of traditional model making skills, allied to 3D CAD modelling and rapid prototyping processes, and had to be completed within just four weeks in order for the model to appear at the Farnborough International Airshow.

The Sabre engine is being developed by Reaction Engines and combines the features of both jet and rocket engines in a single power plant.  This has been designed for use with the Skylon unpiloted and reusable single stage to orbit (SSTO) winged spaceplane, which is expected to provide low cost access to space, by delivering a payload of up to 12 tonnes into an equatorial low Earth orbit and then returning to earth using conventional runways.  If required, the craft can then be readied for a return journey within hours, compared with several months that are required for current rocket assisted spacecraft.


Two Sabre engines will be fitted to Skylon, one on each wingtip, and operate by using a mixture of hydrogen and oxygen for fuel, both of which are stored in special tanks on-board.  In practice, the engine will burn oxygen taken from the outside air at heights of up to 30km and at speeds up to Mach 5, and thereafter will draw oxygen from the on-board tanks to accelerate to orbital speeds at around Mach 25.  Key to the effectiveness of the Sabre engines are extremely efficient, lightweight heat exchangers, which cool the incoming air to cryogenic temperatures before it is highly compressed and mixed with the hydrogen prior to combustion.


Simon Feast, Project Engineer at Reaction Engines, explains that, “Although our Sabre hybrid engine technology was originally produced for the Skylon project, we are now developing the concept further, for use in hypersonic passenger and commercial aircraft and wanted to showcase this at the recent Farnborough International Airshow.  For various reasons, we had just a few weeks to commission and complete this project and therefore chose to work with Gemini Prototyping, selecting the company as they were both local to our head office in Abingdon and, more importantly, because they were able to offer all the services that we required in-house”.


Gemini Prototyping specialises in product design and development, with a full range of production facilities, including 3D CAD design and virtual prototyping, traditional model making, stereolithography (SLA), selective laser sintering (SLS), vacuum casting, injection and blow moulding, and CNC machining.  


The company’s Director, Richard Pike, highlights the benefits that this brought to the Sabre project, “The tight timescale, plus the fact that Reaction Engines did not at that stage have detailed working drawings, meant that we had to create a 3D CAD virtual model, including all of the internal components and assemblies, before building each part, dry assembling to test fit and then finish, painting and final assembly.  Additionally, as the size of the model, measuring over 3m in length, was far too large for us to use rapid prototyping systems we had to return to traditional model making techniques for the larger components, with the smaller parts being made using SLS and CNC machines.  


The fact that we could do all of this in-house enabled us to meet the tight deadlines and to work closely with Reaction Engines; in particular, we were able to exchange ideas and drawings that helped to evolve existing component designs so that they could be produced in the most efficient manner possible.”
The engine nacelle was produced using traditional pattern making techniques, working in glass fibre, while smaller parts such as the compressor, pre-cooler, after-burner and pipework were manufactured by SLA and SLS or machined from aluminium, resin board and ABS, and then hand finished.


Simon Feast concludes, “The combination of traditional skills with the latest rapid prototyping and finishing technology is unusual these days, but allowed Gemini Prototyping to provide us with a superb model that was finished to the highest standards, on time and within budget.  Indeed, the Sabre model was a terrific success at the Farnborough Airshow as it attracted a huge amount of interest, both for the engine technology involved and for the complexity, detail and quality of the finished model”.

Rapid Prototyping machines




Rapid prototyping machines are definitely qualifies as high-tech machining. The process that is required and that a rapid prototyping machine is doing is absolutely fantastic. Computer generated and posted, then sent to the machine in order to develop building layer upon layer of materials, until a final product is developed is absolutely amazing.

So, how does all this work? To begin with, you have to develop some sort of graphics, model, etc. by means of a computer program as CAD (computer aided drafting). In this program you will design your "idea" and then the program will take cross-sections, little by little, until the "idea" has been deconstructed. The program will then send the information to the machine where the machine reconstructs the "idea" layer upon layer, until a final prototype is formed. Yes, all this is definitely confusing, but really simple if you put it in layman's terms.

In layman's terms, imagine that you have an element (an element will work) and you have a 3D-image of this on a computer program. You then use the program and shows all cross-sections of image (lines going everywhere) and then each section is removed begins at the top, goes all the way down until nothing is left. The program then shoots the information over to the rapid prototyping machine where it begins to build the item back up, layer after layer.

Rapid prototyping machine using materials such as liquid, powder or a sheet material and then sets this material down, layer upon layer, cross section of cross-section, all the way back up, until there is an actual model of the item that you had on your machine. You have literally taken a picture on your computer screen and through the technology you have now created the actual product itself, though it may not build out of the right material. Basically, it is just a model of the item.

"Fast" may not be the case. Depending on what item you create, it can actually take several hours to several days to complete. Whatever the case maybe, it is just completely amazing technology.

Rapid prototyping machines are now being investigated for the next new technology, and it's rapid manufacturing. Can you imagine what rapid manufacturing could create? Where technology like this takes us next?

Rapid prototyping machines cost a very beautiful "penny", so to speak. But this type of technology does not come cheap and the possibilities of what can be created from it is unthinkable.

The Bus Pirate, created by Ian Lesnet and featured on Hack a Day, is a troubleshooting tool that communicates between a PC and any embedded device over most standard serial protocols, which include I2C, SPI, and asynchronous serial - all at voltages from 0-5.5VDC.
